what about the outer barrel can it be cut down too cause its threaded at both ends im pritty sure. Im guessing you would have to cut it somewhere in the middel then splice the two halfs together.

I don't get it, why wouldn't you just buy a ready-made gun your size instead of taking a saw to an otherwise perfectly good kit? I've a hard time understanding that this is all because of the shape of holes in the hand guard.

Actually the accuracy after using the exacto knife is superb. Its right on par with my SG-1, which has a KM TN 6.04mm barrel. Its really not as shady as you are probably thinking. It made a very clean cut. If you have access to better equipment, go for it. But I think that this is a very good method actually.

For short, tightbore (namely KM 6.04 TN) inner barrels (never tested with long ones), I found uncrowned muzzles perform better. You have to make sure the lip is extremly clean though, with absolutely no burring. Point in case, I wasn't overly impressed with a "stock" KM M4 barrel, and when I started converting my M4 to a 933, I cut that sucker down without giving it a second thought... and low and behold, despite being shorter it actually grouped better.
My Match AR has a KM inner too; I'm redoing that gun now, and if I'm not happy with it, I'll probably try chopping the crown off, or get a PSG inner and cut that (my barrel/flashhider setup give me a bit of extra realestate than on a normal M16, so I might try exploiting that) Oh and if you use a pipecutter, go extra slow or you risk crushing/constricting the muzzle end of the barrel (specially brass) and then you'll be really sorry you didn't take your time.
